Sounds like timing rattle till I get around 10-15lbs. of boost.

I have had the head off several times, starscanned, injectors tested, rail capped, and have found nothing. I am just going to run it till something breaks, then build it better!

Something interesting I read, may hold relative to this problem.

I have the noise some also. It gets worse the more throttle you give it, without boost. As soon as boost comes up it's gone. Sounds like a nasty timing rattle. It does it with Smarty on various timing settings, and in stock programming. Rail pressure isn't that high because I'm still runnig the stock cp3 until later this week. Correct me if I'm wrong, but I'm the only non 600 series on the list. My mods. are
Smarty TNT
TST
DDP180's
HTT64/71-13ss
stock bore pistons minus .050
stock MLS head gasket

That is interesting. Basically I interpret that as advanced timing injection with lowered compression = more noise. So, the compression is already on the low side to combat nox and we who lower it even more get the noise.

FWIW, mine does this on stock programming. I think smarty advancing timing makes it more pronounced.

This is something we kinda already knew but, it gives reason for the knock/rattle. I think with our larger injectors plus added timing ( or not ) we've helped to eliminate the pilot injection or made it so large it's not doing what it was designed to do. It's possible we've turned our trucks back to 24v with one injection event.

Pilot injection, what this achieves is the creation of a small explosion immediately before the big bang to give a gradual increase in combustion chamber temperature, rather than allowing a sudden one. It's those sudden temperature increases that cause the familiar diesel knock / rattle.

I thought I had a rod knocking a couple of weeks ago at the track. Everyone could hear it in the stands. Hard to catch it in this video though.

http://www.youtube.com/watch?v=qTjtieUVdgs

I run the Smarty TNT on timing level 3, no rail pressure, Tq on 4, and run Level 7. It's more noticable in the morning, but gets better as it gets warmer. Still never goes away though.

I just have the Smarty, F1 Flux 2.2, and a bag of parts from II on the truck. It's an early 04 305/555

I think you might have something else going on. I can't speak for every one that has the knock but, it gets worse as the truck warms up and at idle can't be noticed as much.

You may want to look into yours deeper before you melt a piston if you haven't already. Swole that started this thread was driving around with a melted slug and didn't know it except for hard starting. Ended up finding 2 bad injectors and a melted piston. Don't believe it was knocking like that though

It only did that when I bumped the timing up to level two and ran Level 9 on the Smarty, otherwise, I just get a little rattle at low boost.

Still trying to find the right tune.

I don't have a common rail, but out of curiosity, what model year engine is this happening to more?

03-04.5, 04.5-06, or 06.5-07.5?

I think I broke it down the right way...
