So Im puting a dana 80 dually rearend in a 96 5sp truck got the axle in and the leafsprings/shocks hooked up and go to put the driveshaft in. The 4 holes in the yoke are full of junk/rust and can only get bolts 1/2 way in before the start to get tight and im afraid of breaking them. Buddy goes to tap them out and gets one done moves to 2nd and snap there goes the tap....:bang

Tryed to knock it out with a punch but the hogs head is in the way....trying to get the yoke off so we can put it in a vise and get tap out....but the yoke wont budge sprayed pb all over it got 130psi and a 3/4 impact wont budge it.

Any help/tricks/tips

Last time I had to remove a siezed yoke I had to borrow a 1 inch impact wrench that made over 1000ft/lbs of torque. A few rattles and it finally came loose. Maybe you can use a snipe on a wrench to gain some more leverage. I have seen guys put a small bottle jack under the end of a wrench...just be careful in case it snaps off the nut.
Good luck!

Center punch, try to work it around or break it into pieces, taps are brittle....

Drill the tap out. Measure the ID of the threads and get a drill bit that size or a little smaller and drill it out.

I didn't say you had to run the drill at it's max speed. Be smart about it; use a variable speed drill, use some cutting fluid, oil, WD, whatever and keep the bit cool.

If you have it off, clamp it in the vice horizontally where you can apply some of your body weight to the drill... It's a perfectly fine way to remove the tap if you're not a moron about it.

Is the tap close enough to the end that you can weld a nut onto it?

nope wish it was, its run in almost all the way through it lacks about a 1/4" from being flush on the backside.....there was just a little broke off shard broke it off with a small pair of vicegrips..

ive got another pinion off the fac srw dana 80 its a 96. The 95 DRW model dana 80 is which is the one thats got the tap broke. But at the moment I cant get the yoke off with a 3/4' impact

air hammer...do not heat it whatever you do it makes the tap loose its brittle property and you wont be able to shatter it

Believe it or not but the last time this happened to me I punched it out with a cutting torch!!! Got the tap nice and cherry red hot with a very steady hand...when all looked right...one quick burst with the oxygen lever and it blew clean out with the threads no worse than they were originally. Quick chase with a new tap and all was good to go again!

Thats just what i was going to suggest

take a die grinder and cut a notch in it and try to use a large flat head screwdriver to turn it out

The tap is harder than the drill bit. Do the sharp punch and break it into pieces
that is the best way, been there done that.

.

I also had a stubborn yoke. I used a 2' Pipe wrench on one side of the yoke to hold it in place, Rolled the yoke till the wrench hit the floor, then used a 3/4" 4' breaker bar with a 6' Cheater bar on top of that. It finally popped. I tried everything I could to break it loose. Leverage is your friend. I would use a left handed drill bit to remove the broken tap
